5-axis machining of Inconel

Oct 23, 2023

Inconel is a heat- and corrosion-resistant nickel-chromium alloy that poses several significant challenges when machined on 5-axis systems. At Ferrotall we explain what these challenges are and how this material can be machined.

The challenges of 5-axis machining of Inconel.

We have divided the challenges of machining this nickel-chromium alloy into 7:

Hardness and toughness:

Inconel is known for its hardness and toughness, which can make machining more difficult. Cutting tools can wear quickly because of the material's strength, which calls for high-quality tools and wear-resistant cutting materials.

Heat generation:

Machining Inconel tends to generate high temperatures in the cutting zone. This can adversely affect both the cutting tools and the workpiece, so an effective cooling system is needed to control the temperature and prevent the part from distorting.

Tendency to form built-up chips:

Inconel tends to form chips that can stick to the cutting tool. This can lead to premature tool wear and poor surface quality on the machined part.

Vibration control:

Inconel's tendency to generate vibration during machining can be a challenge, as it can affect the precision and quality of the part. Solid workholding and clamping, together with precise tool programming, are essential to mitigate this problem.

Specific tools:

As Inconel is such a demanding material, specific high-quality cutting tools designed to withstand abrasion and thermal load are required. This can increase machining costs.

Low cutting speeds and feeds:

Because of the nature of Inconel, cutting speeds and feeds are usually lower than for other materials. This can slow down the machining process and require longer production times.

Tolerances and surface finish:

Some applications may require very tight tolerances and high-quality surface finishes. Achieving these standards when machining Inconel can be an additional challenge because of the material's hardness and properties.

Having looked at these challenges, we would like to discuss the features required of a 5-axis machining centre for machining difficult materials such as Inconel.

5-axis machining centres must meet certain features and requirements to ensure efficient, high-quality operation.

The main features required to machine Inconel:

  1. Rigidity and stability: Machine rigidity is fundamental when machining Inconel, as this material tends to generate vibration and significant cutting loads. A 5-axis machining centre must be rigid enough to maintain precision and surface quality during the operation.
  2. High spindle speed and power: Machining Inconel often requires high cutting speeds and spindle power to get through its hardness. 5-axis machining centres must be equipped with powerful spindles that can handle heavy loads and maintain suitable cutting speeds.
  3. Efficient cooling systems: As Inconel generates high temperatures during machining, efficient cooling systems are essential. They help to control the cutting temperature and prevent tool damage and workpiece distortion.
  4. Precise axis movements: Precision is essential when machining Inconel. 5-axis machining centres must be able to perform highly precise movements in all five axes to produce parts with tight tolerances and high-quality surface finishes.
  5. Advanced numerical control: The machine's control systems must be advanced and allow precise programming of the cutting paths in all five axes. This is essential for smooth, efficient operation.
  6. Fast, precise tool change system: Inconel often requires specific cutting tools and, as operations change, a fast and precise tool change system is needed to minimise machine downtime.
German manufacturer GROB WERKE offers horizontal 5-axis machining centres capable of machining Inconel with high-quality results and precision.

They meet all the requirements mentioned above, from the rigidity and stability of the structure and the spindle options with different power ratings to fast tool changing.
